How aluminum ladders are made

A ladder's rails are squeezed out of an aluminum billet like toothpaste.

The short version

A cast aluminum billet is preheated and forced through a shaped die to give a long I-beam rail, which is quenched and aged for strength. Holes are punched along the web, and the metal around each is stamped into an embossment with a rung-shaped opening. Extruded tube rungs get a swaged shoulder, pass through the openings, and are swaged again on the far side to lock them in place.

  1. Extrude the rails

A billet cut to working length is preheated to about 500 °C and pushed through a die, and emerges with the rail's cross section along its full length.

    Goes in
  2. Harden and age

Profiles are cooled quickly to harden, then aged at 160 to 170 °C for 10 to 12 hours to set their mechanical strength.

  3. Punch and emboss the web

The web of each rail is drilled or punched with evenly spaced pilot holes, and the metal around each hole is pressed out to one side to form an embossment.

  4. Stamp the rung openings

Each embossment's flat center is stamped into an opening matching the rung's shape, so the rung fits snugly.

  5. Swage the rung shoulders

Rungs of extruded aluminum tube are swaged at each end to raise a double-walled shoulder, set back from the end edge.

    Goes in
  6. Lock the rungs in

Rung ends pass through the openings until the shoulders stop against the inner face. A last swage flares the tips over the outer face, gripping the rail from both sides.

  7. Fit feet and spreaders

Rubber feet and any folding spreaders go on the finished frame.

Worth repeating

  • The vertical sides of a ladder are called rails in the United States and stiles in the United Kingdom.
  • In a chicken ladder, a single central stile carries rungs that stick out on each side.
