How rubber boots are made

Wellington boots began as leather riding boots, and rubber production soared when World War I flooded the trenches.

The short version

A rubber boot is built from several layers: a lining, a body of rubber compound, and a thick molded sole. The compound is mixed, rolled into sheets and cut to pattern. The pieces are stretched by hand over an aluminum boot last, the whole boot is vulcanized to set the rubber, and each one is tested in water.

  1. Cut the pieces

Sheets of raw rubber and a cotton lining are die-cut or hand-cut to the shapes of the upper, the heel and the toe cap. The rubber is soft and sticky at this stage.

  2. Build the boot on a form

The lining is slid over an aluminum boot last, then rubber panels are stretched on and layered by hand. The pieces stick to each other, since the uncured rubber is tacky.

  3. Press on the sole

A separate thick sole, already molded with its tread, is pressed onto the bottom. Seams are rolled flat so there are no gaps for water to find.

  4. Vulcanize in an oven

Boots on their forms go into a hot oven or steam chamber. Heat makes the sulfur form cross-links between the rubber chains, and the soft, sticky rubber turns firm and springy. The process cannot be reversed.

  5. Strip and water test

Boots are pulled off the lasts, flashing is trimmed, and each one is tested in water to prove it is waterproof before pairs are matched and packed.

Worth repeating

  • The Duke of Wellington had his shoemaker modify the Hessian boot into a close-fitting calfskin riding boot, which gave Wellington boots their name.
  • Green Wellington boots were introduced by Hunter Boot in 1955 and came to signal country life in Britain.
  • Le Chameau says its boots are the only rubber boots each made by a single master bootmaker.
