How printer toner is made

Laser printer toner is mostly ground plastic, and the printer melts it onto the page.

The short version

Toner makers mix plastic resin with pigment and other additives, melt the blend, and cool it into a slab. The slab is broken up and jet-milled into a fine powder, sorted by size so every particle is about the same, and coated with tiny silica particles that help it flow and carry a static charge.

  1. Mix resin and pigment

A plastic resin, often polyester or a styrene acrylate, is blended with pigment, wax and a charge-control additive. Black toner gets carbon black, and color toners get cyan, magenta and yellow pigments.

  2. Melt-knead the blend

A heated twin-screw extruder melts the resin and kneads the pigment all the way through it, so each future particle holds the same color.

  3. Cool and break the slab

The hot compound comes out as a ribbon and is cooled until brittle, then broken or chopped into small chunks.

  4. Jet-mill to a powder

Streams of air throw the pieces at one another at high speed. Toner resin is brittle, so the collisions shatter it into a fine powder.

  5. Sort by size

Air classifiers spin the powder and sort it by size. Particles that are too big go back to the mill, and dust that is too fine is removed.

  6. Coat with silica

A high-speed blender sticks very fine fumed silica particles to the surface of the grains. This helps the powder flow and take on an electrical charge.

  7. Screen and fill cartridges

A vibrating screen takes out lumps, and the powder is filled into sealed cartridges.

Worth repeating

  • To print crisply at 600 dots per inch you need particles of about 5 micrometers, and at 1200 dpi about 3 micrometers.
  • Some makers grow toner particles chemically from molecules instead of grinding, which gives rounder particles of more even size.
  • Toner should never be cleaned up with a household vacuum, because the fine powder blows through the filter bag and back into the room.
