How wireless earbuds are made
Before boxing, a pair is flashed with firmware, paired, dropped, soaked and left running on aging racks.

The short version
Shells come first, molded or machined and then sprayed or polished. Tiny drivers and microphones are built and tested in acoustic chambers, while surface-mount lines load the circuit boards. Workers fit board, battery and driver into each shell, seal it by glue or ultrasonic welding, build the charging case, pair left to right, load firmware and run the set through stress tests.
-
Mold and finish shells
Shells for the buds and the charging case are injection molded or CNC machined, then sprayed, plated or polished. Burrs and poor fit found here would spoil the seal later.
Goes in -
Build drivers and microphones
Micro-speakers, microphones and acoustic tubes are made on their own lines. Each goes through an acoustic test chamber to catch distortion, silence or low sensitivity.
-
Populate the board
Surface-mount machines place the parts and a reflow oven fixes them. Optical inspection and in-circuit testers then look for short joints and missing components.
-
Pack the battery
A lithium-ion cell gets a protection module by spot welding and is sealed into a pack, then charged and discharged to prove its capacity. At one plant in Hyderabad, workers solder the tiny batteries to the boards by hand.
Goes in -
Close the shell
Board, battery, speaker, microphone and antenna go in the shell. Dispensing machines, ultrasonic welders or small screws then secure and seal it, because a poor seal hurts both sound and water resistance.
Goes in -
Build the charging case
The case gets its own circuit board, battery, charging contacts and a Hall switch, all fixed into the shell. Technicians check the circuitry and how the battery is connected.
Goes in -
Pair and flash firmware
Firmware is loaded with flashing jigs, and left and right units are paired to each other and to the case. Testers then check Bluetooth, playback, touch control, noise cancellation and charging.
-
Stress and age samples
Units face electrical safety checks, water and dust chambers, drop machines and swings of heat and humidity. Aging racks keep them running for long periods to mimic real use.
-
Clean and box
Inspectors look for scratches and color differences. The set is cleaned and packed into a color box with its manual and charging cable, and units that failed earlier are reworked or discarded.

Worth repeating
- At Mivi's factory in Hyderabad, workers solder the tiny earbud batteries onto circuit boards by hand.
- French engineer Ernest Mercadier patented in-ear headphones in 1891.
- Bluetooth is named after Harald Bluetooth, a 10th-century Danish king who united the Danish tribes.
